Hm. You are still using Cura, right? Why not give Orca a spin. It might be able to give you a better print outcome. Also, why combine the ear and the jaw if they separate on an existing seam? It might be easier to just glue them together after you print them, rather than stressing about a larger more complex print.

I don't mean to push, but Orca does tend to give better support generation and wall quality, which are points specifically relevant to detailed Iron Man helmets. It can be done in Cura, though.

#

I did my first pieces completely in Cura.

#

I've only used Orca for a couple of weeks now.

As for combining the pieces some modelers just give those pieces as a single piece straight out. So there's no downside really to printing as one piece

#

The modeler probably split those pieces up to make it possible to print on a smaller printer

I might say you could try the chin... I wish I had, because on my MK30/33, there isn't really any sort of locking plate. Maybe use an external program, something simple like TinkerCAD or Microsoft 3D Builder, to add another plate in between the two before you merge them. This could help insure the integrity of the mesh so the part doesn't print with a microscopic gap.

Dont combine. Print seperately

Also if you combine think it be hard to get your head in since bottom hole is small I believe
