#Filament not loading in toolhead extruder

sensor before or after extruder?
Does the long extrude pause before getting to the gears? If not, the bowden length is too long. See afc_bowden_length: 1750 in AFC.cfg.
Extruder gears are after the sensor
Hard to tell, sensor is maybe 5-10 mm before gears.
I will shorten the Bowden length variable
I shortened and can confirm that the filament slows down and pulses until it hits the toolhead sensor
Now what happens? Have you confirmed that your toolhead sensor is functioning?
Yes, toolhead sensor functions.
It appears as if the toolhead extruder isn't functioning.
Filament makes it to short of the toolhead sensor and by extruder begins pulsing
Filament then appears to push to toolhead extruder gears and stop
After performing a T0, I can pull the filament out so it never gets drawn into the gears

Default at 72
but what is your distance?
I didn't measure, I figured it would just extrude and I would reduce it depending on the amount that came out of the nozzle
but if your too short it might not be making it to the extruder gears

The tensioner on the toolhead should be quite loose.

But it grabbed the filament pretty easily when I manually fed
ok, more information, but I don't understand it
I pulled the bowden out of the toolhead and tried a T0
the thought was I would let it go long and see if i would feel the extruder grab the filament
It sent the filament to the regular spott with a fast move, then started pulsing
I waited until I had 20-30mm exposed and stuck it into the toolhead, but when it got to the sensor, the pulsing move reversed direction
and withdrew the filament all the way back to the BT extruder, without using the rewinder
Try increasing the bowden length in the config. I can't remember how many pulsed moves it will make before giving up. Also, just conforming that you're using the sensor named tool and it has been tested to show triggered when filament is loaded?

The filament appears to make it to the toolhead sensor ok and I see the status change to loaded
I can hear the BT extruder running to pty to push the filament to the toolhead extruder gears but I can only assume they aren't turning
after I get a status that the toolhead is loaded, I can pull the bowden tube out of the toolhead and the filament is not loaded into the extruder, it pulls right out.
actual distance from the toolhead sensor and the gears is 12mm and I have the STN set to 72 so it should definitely be enough distance to load

Set the tool_stn distance long enough that filament starts to push out the nozzle
We might be getting to a place where a video might be helpful.
Another thing to try would be to have a short ptfe tube in the toolhead, with the main one disconnected, and a short piece of filament handy. Do the load, and at the point when the load exits the main bowden, put the second piece of filament into the toolhed. It should trigger the sensor and then maybe we can get an idea what's going on with the toolhead.
The rotation distaces on both the toolhead and the BT are close enough, right?

It is, but it isn't loading into the extruder gears which of course come before the nozzle
wait, did I miss something huge? Does BT do away with the toolhead extruder and make this a bowden setup?

No BT is a secondary extruder set up.
Ok, made some progress
Try increasing your tool_stn value until it pushes filament out the extruder
I think I had a worn spot on the filament right where the the BT extruder needed to push the filament into the toolhead extruder
when I clipped a section of filament off to test as you suggested(which worked fine btw) it is working now
So I am guessing once it got past that spot, it was able to push hard enough to get it into the extruder
