whats up with the maximum resolution & maximum travel resolution?

yeah reset to default and re-slice see if it solves your problem

what about wall horizontal expansion settings?

Some of the details can be lost that way (slots on the side of the helmet and cheeks) and the holes for magnets will be smaller
I dont recommend printing it this way

you might not have to worry about supports there. When you move the layer slider, does the arch build up gradually?

if it does i wouldn't worry about it. Even if a bit of filament droops, you can cut it out
